The honest recommendation
If you've ever had to defend a premium fabric in a budget meeting, you know the feeling. Numbers beat adjectives. I'm the person who brings the numbers. I manage fabric buying for a mid-size apparel brand, and over the past 6 years I've tracked every invoice, quote, and wash-test result in our procurement system. Our question this season was straightforward: Lenzing fibers or stretch nylon fabric for our men's modal trunks?
A colleague called it "just pick the cheaper one." It wasn't that simple. Here's what you need to know: the cheap fabric is rarely the cheap fabric.
Is rayon high quality? It's the wrong question.
The word "rayon" is the problem. In the US, it covers commodity viscose that can be just as cheap as it sounds—weak, inconsistent in dye lots, quick to lose shape. If that's the rayon you mean, no, it's not high quality. But the branded cellulosics from Lenzing—TENCEL™ Lyocell, TENCEL™ Modal, and Lenzing EcoVero viscose—are a different tier. They're made from traceable wood sources using closed-loop processes, and the fiber quality is specified, not accidental. I'd argue that most quality problems we've had with "rayon" in our production history came from fibers that had no brand, no traceability, and no published spec.
The comparison framework I used
For men's underwear, fabric has to handle sweat, body oils, and consumers who ignore the care label. So I compared the two categories on four dimensions: unit cost including waste and finishing, breathability and moisture management, wash-and-wear durability, and supply-chain/compliance risk. I didn't start this comparison with a favorite. I told our team I'd go where the data leads. The data made all four dimensions look different than I expected.
Dimension 1: Upfront cost, with hidden costs attached
In Q3 2024, we asked three mills to quote a 20,000-meter knit order. The stretch nylon fabric came in around $3.40/m. The Lenzing modal blend was $4.05/m. A generic viscose was $2.60/m. If I'd stopped at the unit price, I'd have bought the generic viscose and learned later why it was cheap.
In pre-production testing, the generic viscose failed tear strength by 40% below the mill's own spec. That cost us a week of calendar time, and test costs are dollars even if they don't show up on a purchase order. The stretch nylon had its own hidden cost: at the quality level we won't compromise on, it needed an antimicrobial finish to control odor, which added about $0.45/m. That dropped the gap between the Lenzing modal and the nylon to roughly $0.20/m. To be fair, nylon is a legitimate performance fiber. But it wasn't the bargain it first appeared to be.
Dimension 2: Breathability, or why "Lenzing EcoVero viscose breathable" isn't just a tagline
A lot of spec sheets use the phrase "Lenzing EcoVero viscose breathable" and I usually ignore marketing phrases. The fiber data supports it. Typical moisture regain for viscose is around 12–13%, modal around 12%, lyocell around 11%. Nylon is about 4.5%. That gap is exactly why some fabrics feel clammy after an hour of wear.
To put those numbers in context, higher moisture regain means the fiber absorbs sweat instead of letting it sit on the skin. For a pair of men's modal trunks, that's the difference between an all-day-wear product and a gym-only product. We ran a small internal wear test: 12 people, two identical trunk patterns, one in stretch nylon and one in Lenzing modal, 8-hour office day. Nine out of 12 rated the nylon as "warmer." None of them knew which fabric was which. The Lenzing samples also tested higher in moisture-vapor transmission in our lab. This is where the breathable claim stops being a buzzword and becomes part of the total cost conversation: a warmer, less comfortable product usually means more returns and more "this doesn't work for me" reviews.
Dimension 3: The wash test that changed my rulebook
Conventional wisdom says synthetics outlast natural fibers. I believed that for years. Then we ran a 30-cycle home-laundry test on 120 pairs of men's modal trunks, following AATCC 135 for dimensional stability.
The stretch nylon fabric wasn't the winner. The nylon blend pilled along the inner thigh seam, and the waistband stretched about 4% after the first 10 washes. The Lenzing modal combination held its original dimensions to within 2% at the end of the test. Lenzing modal clothing—especially in a well-constructed knit—doesn't just feel soft when new. It kept its shape when it mattered.
I didn't fully understand why until we cut open the seams. The nylon yarns were still intact, but the elastane around them had lost recovery. That's the hidden failure mode of stretch synthetics. Granted, this isn't a universal "modal beats nylon" verdict. It's a "this modal beat this nylon in this construction" result. But it was enough to make me question every "synthetic is more durable" shortcut I'd used in sourcing.
Dimension 4: The supply-chain costs that never appear on a quote
Total cost includes compliance risk. As of January 2025, two of our EU retail partners asked for chain-of-custody information for every fiber we used. The generic viscose supplier couldn't provide it. The nylon yarn had polymer-grade certificates, but nothing about carbon impact. Lenzing's EcoVero and TENCEL™ fibers have published life-cycle data and a traceability program. That saved us an estimated 30–40 hours of audit paperwork this year.
There's also raw-material volatility. Nylon is tied to petrochemical prices. In our Q1 2025 renewal, the same stretch nylon yarn came in 9% higher than Q1 2024, while the Lenzing modal quote moved less than 3%. For a procurement plan, that predictability has a real dollar value. It also changes how I think about supplier relationships: when a vendor is transparent about their supply chain, renewal is faster and less risky. We've stayed with the same Lenzing-licensed mill for two seasons now.
The honest recommendation
No fiber wins every category. Here's the version I'd defend in a budget meeting:
- Choose Lenzing modal or TENCEL™ Lyocell for men's modal trunks and similar all-day basics if you care about breathability, softness, and fewer returns. In our first 8-month run, return-on-goods dropped from 4.1% to 2.6%, and most remaining complaints were about sizing, not fabric.
- Choose stretch nylon fabric for true athletic compression pieces. Sports trunks and base layers need high elastic recovery and a tight fit during workouts. In that use case, the lower moisture regain matters less, and the antimicrobial finish is a necessary cost, not a scam.
- Don't choose generic commodity viscose for underwear. It looks fine in a swatch and fails in a finished garment, which is the most expensive way to save money.
If you're sourcing compression gear, this is the 20% where I'd tell you to skip the Lenzing route and build the product around a quality stretch nylon. But for everyday men's underwear, Lenzing modal won on total cost, return rate, and compliance risk. That's the kind of "premium" I don't mind defending.
