How to Tell Which Scenario You're In (Before You Cut)

It doesn't. The right fiber depends on which part of the shoe you're making, how the knit is structured, and who will wear it.
I've been handling fabric development for knit footwear and apparel for nine years. I've personally made and documented 14 significant mistakes, totaling roughly $23,000 in wasted budget. Now I maintain my team's pre-production checklist, mostly so I stop paying for the same lessons twice. In my first year, 2017, I specified a 100% viscose knit for a slip-on upper because it looked beautiful on the roll. First wear test: the heel collar stretched enough that the sample almost came off. I wish I could say that was the only time.

- Scenario 1: Next-to-skin lining. The knit touches the foot or ankle, so softness, absorbency, and drying feel matter.
- Scenario 2: Structural outer knit. The knit has to hold a 3D shoe shape without collapsing at the heel or toe.
- Scenario 3: Label comparison. The question is about Lenzing Modal vs TENCEL Modal, or whether a branded fiber is worth the price.
- Scenario 4: Sewing and finishing. The shoe is being stitched, embroidered, or edge-bound with Sulky rayon thread, and shrinkage is a risk.
Scenario 1: Next-to-Skin Linings — Lenzing EcoVero vs Cotton
For linings and sock-style collars, I usually reach for a cotton/EcoVero blend rather than a single fiber. Cotton gives matte stability and a familiar dry hand. Lenzing EcoVero, which is a branded specialty viscose/rayon, adds a smoother, cooler feel and often better color depth. That sounds like a small difference, but it shows up when the lining is against a bare foot.
If you're comparing 100% cotton vs 100% Lenzing EcoVero, test with water. Dampen a palm-size sample, pinch it between your fingers, and then let it dry flat. Cotton tends to hold its size. Pure EcoVero can stretch more, especially in an open knit. That's why my default lining spec is roughly 40-60% cotton with EcoVero and a little elastane. The cotton balances the structure; the EcoVero does what it does best: smoothness and drape.
One caveat: if the lining is bonded to a foam or a rigid heel counter, this difference matters less. When the structure is already supplied by another layer, pure EcoVero can be a perfectly good lining.
Scenario 2: Structural Uppers — Why I'm Cautious With 100% Lenzing Fibers
This is the counterintuitive part. For a visible knit upper that has to stay crisp around the heel and toe, I'd rather build the structure from cotton, polyester, or nylon than rely on a pure Lenzing rayon-family fiber. Lyocell is stronger than modal or viscose, but 'stronger in a tensile test' is not the same as 'holds its shape after 500 steps.'
If you use 100% TENCEL Lyocell as an unbacked upper, it can feel incredible. It can also drift, bag, or ripple in the collar after wash or wear, especially with a wide-open knit structure. The problem is not the fiber's quality; it's the job description. A knit shoe upper acts like an engineered shell. Shells need compression, spring, and dimensional stability. Those properties come mostly from the knit pattern and from fibers that don't stretch as easily under low force.
So what do I do? Blend Lenzing Modal or Lyocell with cotton or polyester for the outer layer, or use a bonded backing. If the plan is a show-stopping '100% TENCEL' story, I get it—but I add a prototype test at 5,000 flexes before approving it. To be fair, there are exceptions. If the shoe has a TPU film, a fused counter, or a substantial insole board, pure Lenzing lyocell can absolutely work. The structure just needs to come from somewhere.
Scenario 3: Lenzing Modal vs TENCEL Modal — and the TENCEL Branding Question
According to Lenzing AG's public product pages (lenzing.com, accessed January 2025), TENCEL is the brand for Lenzing's lyocell and modal fibers, while LENZING ECOVERO is a specialty viscose. The word 'Lenzing' on a spec sheet usually indicates the producer, not a specific fiber type.
If you see one yarn labeled 'Lenzing Modal' and another labeled 'TENCEL Modal,' I'm not 100% sure every mill means the same thing, but in my experience the fiber is generally from the same Lenzing Modal range. TENCEL is the consumer-facing brand; Lenzing Modal is the supply-chain name. The hand feel differences you notice more often come from yarn count, twist, knit tension, dyeing, and finishing, not from a secret formula in the fiber.
I have mixed feelings about this branding. On one hand, TENCEL has become a useful signal for sustainable sourcing. On the other hand, TENCEL branding can create a false sense of completion. I've seen teams assume the label means the knit will perform, and then skip the flex test. The label is an input, not an output. The real value of branded Lenzing fiber is traceability, consistency, and compliance, but it still needs to be engineered into the right fabric.
If the actual comparison is Lenzing Modal vs TENCEL Lyocell, then the choice matters. Modal is soft and drapes well; Lyocell is stronger and more durable. For a knit shoe upper where you need some performance, TENCEL Lyocell is the better pick. For a fashion lining, Modal is often enough.
Scenario 4: Sewing the Shoe — Sulky Rayon Thread and the Polyester-Rayon-Spandex Shrink Question
This scenario is about construction, not knitting. And it's the one that has cost me the most money.
Does polyester rayon spandex shrink? Yes. The polyester may not shrink, but the rayon portion can, and the spandex portion can lose recovery when it sees heat. A polyester/rayon/spandex blend can shrink, pucker, or ripple—even though the polyester is doing exactly what polyester is supposed to do.
In September 2022, I approved a polyester/rayon/spandex knit for a low-top sneaker without pre-washing a swatch through the factory wash process. We cut 600 pairs. After the first industrial wash and tumble dry, the collar edges curled and the footbed seam puckered. The redo cost about $3,200 plus a one-week delay. I had to tell the owner that my 'confident' approval was wrong.
So glad I now fold a big A4 swatch, mark its dimensions, and wash it at least three cycles before any development cutting. Almost skipped that for a recent cotton/EcoVero batch because the mill swore the goods were 'sanforized.' That batch was fine, but I still tested it. 'Usually fine' is not a specification.
Sulky rayon thread is another quiet trap. I like Sulky for decorative stitching and embroidery because it's shiny and soft, but it is a rayon embroidery thread, not a structural sewing thread. For joining an upper to a sole or building a seam that will flex all day, I use a polyester or nylon core thread. If the design calls for Sulky rayon in a visible stitch, I treat it as decoration. I do not depend on it for strength, because rayon thread can abrade, stretch, and misbehave under heat and moisture.
How to Tell Which Scenario You're In (Before You Cut)
Before you ask which Lenzing fiber is 'best,' answer three questions.
- Does the knit touch bare skin? Then start with Scenario 1: prioritize absorbency, smoothness, and dry feel. Cotton, EcoVero, or a blend has to be tested against a sweaty foot, not an Excel sheet.
- Does the fabric need to hold a 3D shoe shape without a backing? Then start with Scenario 2: prove the knit structure first. If a two-finger stretch stays stretched, blend the fiber or add a supporting layer.
- Are you comparing branded fibers? Then start with Scenario 3: verify whether they're actually different fibers. A TENCEL label is not a shortcut around a wear test.
- Are you cutting and sewing panels? Then start with Scenario 4: pre-wash, use the right thread, and test how the final stitch line behaves after wash.
I use one simple physical check in the showroom: pinch the fabric between my thumb and index finger, stretch it about 5 percent, hold for five seconds, then let go. If it doesn't recover within about a second, I don't let that fiber carry the main structure of an upper. It's not a lab test, but it has caught 47 potential errors since I added it to our checklist 18 months ago.
One more caveat: my experience comes from about 200 development orders for mid-priced knit footwear and apparel. If you're working on luxury made-to-order shoes or high-performance athletic prototypes, some of my conclusions won't transfer. A $400 shoe has so much added structure that the fiber choice matters less. A performance shoe has test protocols I don't use. Take the parts that match your situation.
I've always believed that quality is brand image. A customer doesn't read the fiber content when the heel slips or the collar ripples. They just feel the shoe and decide it's 'cheap.' The expensive mistake is not choosing cotton over EcoVero or Modal over Lyocell. It's choosing a beautiful fiber for a job it wasn't built to do, and letting the customer feel the result.
So for knit fabric shoes, here's my compressed answer: use cotton or a cotton/EcoVero blend for linings, blend Lenzing Modal or Lyocell into structural uppers only after you prove the knit holds shape, treat TENCEL as a brand that matters for traceability rather than magic, save Sulky rayon thread for decoration, and never skip the shrink test on a polyester/rayon/spandex blend. Your situation is one test away from a much better answer.
